A channel letter is the most common lit element in retail signage and the one most often ordered by picture rather than by specification. Two letters that look identical in daylight can be a decade apart in service life. Here is what is inside one.
The return (side wall)
The side wall of the letter, usually 0.7–1.0mm aluminium coil, precision CNC rolled and seamed. The seam is the tell: a properly closed and sealed return keeps moisture out; a butt-jointed one lets rain in at the first monsoon and the LED failure that follows gets blamed on the module.
The face & diffusion index
Cast acrylic, and the thickness is a lighting decision as much as a structural one. Thin face on a shallow letter depth creates hot-spotting — individual LEDs visible as bright dots through the acrylic face. The fix is calibrated letter depth, light-diffusing acrylic grades, or an engineered wide-angle optic module pitch.
The trim cap
The perimeter rim that secures the face to the return. It is also the most visible line on the letter, which is why a contrasting trim is a deliberate design choice rather than a default — and why a poorly mitred corner on an 800mm letter is the first thing a client notices.
The module layout & thermal heat sinking
LEDs must be laid out to the letterform geometry, not to a generic rectangular grid. The curve of an “S” requires different spacing from the straight stem of an “I”, and an inside corner needs an optic module or it reads as a dead spot after dark.
- Modules specified by lumen output, colour temperature consistency (MacAdam 3-step), and beam angle (160°+).
- Constant-voltage Mean Well or equivalent IP67 power supplies sized with a minimum 25% safety headroom.
- IP68 silicone-encapsulated wire connectors on every outdoor termination.
The power run & circuit splitting
Where the transformers live, how they are ventilated, and whether one failed driver takes out one letter or the whole sign are all decisions made before fabrication starts. We split circuits so a single driver failure never dark-spots an entire company name.
